Project Overview:

With many high-voltage transmission towers in Australia reaching the end of their 50-year design life, power utilities are shifting from greenfield construction to strategic asset life extension. In remote areas around Townsville, PCA Ground Engineering was engaged to replace the aging foundations of 26 lattice towers without disrupting live electrical transmission.

This project responded to the industry’s urgent need to reduce costs, avoid outages, and safely extend the life of transmission infrastructure under challenging access and operational conditions.

Innovative Solution

PCA collaborated with Powerlink Queensland over five years to develop a patented micropile foundation replacement system capable of installation under live line conditions. The solution featured:

  • Steel brackets connecting hollow bar micropiles directly to the lattice towers
  • Micropiles installed within 10 mm tolerance through existing grillage
  • Compact, mobile equipment that required no large-scale site works
  • Entire drilling and grouting systems self-contained at each tower site
  • Average installation time of 4 days per tower, with no power supply disruption

Traditional foundation replacements often required line outages or construction of new transmission routes—both costly and disruptive. PCA’s steel bracket and micropile system allows utilities to:

  • Extend the life of transmission assets at less than one-tenth the cost of full replacement
  • Avoid service interruptions while completing structural upgrades
  • Minimise impacts to the local environment and surrounding communities
  • Increase operational lifespan of infrastructure from 5 to 50 years
